Abstract: Thermally sprayed coatings of the Al2O3/TiO2 system have been providing favorable mechanical, electrical and thermal properties in various industrial applications for several decades. However, the influence of the characteristics of the feedstock powder has not been investigated in detail so far. For example, the effect of the compound aluminum titanate (Al2TiO5) on the coating properties is still an open question. Accordingly, in this study we analyzed three distinct commercially available fused and crushed powders of the same nominal composition (40 wt. % TiO2), but with varying Al2TiO5 contents and different distributions of the metallic elements. Although similar in their composition, size distribution, and powder particle morphology, the three powders exhibited clearly distinguishable differences during processing by atmospheric plasma spraying (APS) using an F4 plasma torch and resulted in different mechanical properties of the coatings. Therefore, special focus was directed towards the formation and stability of Al2TiO5 during the atmospheric plasma spray process and its influence on the microstructure of the coating. These findings are expected to enable the targeted optimization of the coating properties by a more adequate specification of the feedstock powder.
